Ruptured damper plug in ZF 5HP19 FL/FLA can cause neutralizing in 1st or 2nd

The ZF 5HP19 FL/FLA automatic transaxle has had its share of problems during its tenure, fitted in the Audi A4, A6 and A8 and the Volkswagen Passat. One concern we have been dealing with recently on the tech line at ATSG is the complaint of neutralizing under a heavy throttle in first or second gear.

Under light or moderate throttle positions, the vehicle appears to function correctly and upshift OK; however, under heavy acceleration either from a standstill or being driven in first gear, when the transmission shifts into second gear or is being operated in second gear, it feels as if it goes into neutral. When the transmission is removed and disassembled, it is apparent that the G clutch has been slipping, because the frictions normally are quite burned.

The root cause of the burned clutch may not be apparent during initial inspection, especially if the technician does not take the time to disassemble the valve body. In the channel-plate section of the valve body are three rubber damper plugs. These damper plugs act as accumulators for the pulse-width-modulated solenoids EDS 2, EDS 3 and EDS 4. The damper plugs must be removed from the valve body and inspected carefully. The reason they must be looked at carefully is because of their tendency to “rupture” or “burst.”

If you experience a similar neutralizing effect during heavy acceleration, the EDS 3 damper assembly will be the suspect you want to investigate. The EDS 3 solenoid is pulsed on in reverse, neutral, and 1st and 2nd gears. The partial hydraulic drawing in Figure 1 shows that modulator pressure is fed to solenoid EDS 3. With the solenoid on, modulator pressure flows to the EDS 3 damper-piston assembly and then strokes the G-clutch shift valve and G-clutch accumulator control valve, allowing line pressure to apply the G clutch.

During heavy-acceleration conditions, increased modulator pressure can cause a “rupture” or “burst” hole to occur in the plug, allowing oil to exhaust through the channel plate. When this occurs there will not be sufficient pressure to stroke the G-clutch shift valve or accumulator control valve, which will lead to a partial apply of the G clutch and a neutralizing condition.

The photo in Figure 2 shows the channel plate with the EDS damper-plug locations and the exhaust holes in the channel plate. These rubber damper plugs were used in ZF5HP19 models through 1999. During model year 2000, ZF introduced an updated damper assembly. The photo in Figure 4 shows the early-style damper plug and the later damper piston.

Now take a look at the partial hydraulic diagram in Figure 3, which illustrates the same partial hydraulic circuit except that it shows the new-design EDS 3 accumulator piston. Notice the top of the accumulator piston. There is no orifice as in the previous plug; instead, the surface is solid and in the bottom of the plug is a rubber insert that provides the cushion, or accumulation. The solid top obviously prevents rupturing, and these new pistons eliminate the problem.

Take a look again at Figure 4. In the photo you will notice the updated piston shown on the right with no top orifice and the rubber damper insert at the back. You will also notice the piston is aluminum in contrast to the earlier rubber plug. A difference not as obvious is the outside diameters of the old rubber plug and the new aluminum piston. The outside diameter of the rubber plug is about 0.458 inch, whereas the outside diameter of the aluminum piston is 0.471 inch. Since the accumulators differ in diameter, the bores in the two channel plates must have different diameters. The bore in the channel plate to accommodate the early rubber damper is 0.315 inch, whereas the bore in the later channel plate for the aluminum piston is 0. 471 inch.

Figure 5 shows the new-style channel plate. Since the accumulator-piston bore’s diameter is larger, the aluminum pistons cannot be used in the early channel plate; therefore, if you have a rubber damper that is ruptured, you will have to use a new rubber damper.

If you want to use the later-style piston to prevent a future incident, you will need to buy a new channel plate, separator plate and pistons from a ZF-authorized distributor. Most overhaul kits will come with both the rubber plugs and the newer pistons, so if you have a kit you will need to buy only the new-style separator and channel plates. The ZF part numbers for these items are:

These updated parts cost about $100 or so, which, in my opinion, isn’t a lot to spend to prevent a costly comeback, and after you’ve updated to the later parts, we hope this unit won’t “burst your bubble.”

Problems and reliability of the 5-speed automatic transmission 5HP-19

And already in 1996, at the company’s plant in ZF, German Saarbrücken, they launched the production of a five-stage GMP 5НР-19, which was destined to become one of the most common automatic transmissions of the early 2000s.

The new transmission turned out to be in great demand by automakers: VAG and BMW AG (long-term ZF partners) actively installed the 5НР-19 automatic transmission on a number of their car models.

So, this “machine” was received by BMW 3-reihe cars (E46 body) with gasoline engines of 2 and 2.5 liters, as well as the “five” E39equipped with a 2. 5 liter petrol engine. The GMP 5NR-19 was also installed on the executive 7-series (E38 body) – such an “automatic” was received by not very common versions with a 2.5-liter power unit.

In addition, along with the GMP manufactured by General Motors (albeit quite rarely), the 5НР-19 automatic transmission was installed on the E46 and E39 models equipped with a 3.0-liter gasoline “six”.

For front-wheel drive and all-wheel drive vehicles of the Volkswagen AG concern, a special version of the “automatic” was developed – 5НР-19FL and 5НР-19FLA (have internal indexes 01L and 01V), which became the main “machines” of VAG until the appearance in 1999 of the innovative transmission-variator Multitronic. So, until 1999, the 5HP-19FL and FLA automatic transmissions were the only “automatic machines” for all Audi A6 C5 (4B) equipped with 2.4i and 2.8i petrol “sixes” and a 2.5 TDI V6 turbodiesel.

But after the debut of the Multitronic transmission, only all-wheel drive Audi A6 Quattro, as well as mono-drive versions with powerful 3. 0-liter and 2.7-biturbo gasoline engines were equipped with a hydromechanical automatic transmission. For these cars, boxes 5НР-19FL / FLA was installed until the very end of the release of the A6 model in the back of the 4B in 2004. Just like the Audi A6 Quattro model, the 5HР-19FLA box received the first generation Audi Allroad car created on its basis (4BH body), produced from 2001 to 2005.

In addition, the GMP 5НР-19 FL / FLA received two versions of the Audi A8 executive sedan (D2 body): a car with a 3.7-liter V8 petrol engine and a car with a V6 turbodiesel 2.5 TDI.

AKP 5НР-19 was massively usedFL / FLA and on middle class models (D-segment) of the VAG concern. By analogy with the A6 model, in 1996-2000. Fundamental Differences

ZF engineers initially designed the new gearbox with the drivetrain (and engine layout) on the machines of their main automaker partners in mind. So, rear-wheel drive BMW cars received the “automatic” 5HP-19. The 5HP-19HL box was installed on the rear-engine rear-wheel drive Porsche 911 Carrera, and the 5HP-19HLA version was installed on its all-wheel drive modification.

Accordingly, for front-wheel drive cars of the Volkswagen AG concern, the GMP 5HP-19FL was intended, and for the all-wheel drive Audi A6 / A4 Quattro and VW Passat B5 4MOTION – a special version of 5HP-19FLA.

Due to the presence of front-wheel drive in Audi cars, coupled with a longitudinally mounted engine, the main gear of the “automatic” was installed on a box in a separate crankcase. Therefore, the weight of different versions of the 5HP-19 family of boxes is very different: from 79 kg for the 5HP-19 to 110 kg for the FL variant and 142 kg for the FLA all-wheel drive modification. nine0003

From the point of view of iron, the ZF product under the index 5HP-19 is a hydromechanical “automatic machine” with an electro-hydraulic control system based on hydraulic control valve boxes (“solenoids”), which are responsible both for the inclusion of a planetary gear set and for control torque converter lockup clutch. The operation of the EGC is controlled by an electronic control unit (ECU).

At high crankshaft speeds, the hydraulic transmission in the “donut” is not able to transfer more than 85% of the torque coming from the power unit to the stepped box. Therefore, in order to achieve the most complete transmission of torque, in modern GMFs, a lock-up clutch is used, the closure of which allows only mechanically, without the participation of a torque converter. In this case, the GT rotates as a single integral mechanism, providing a direct mechanical connection between the motor and the box.) The process of closing / opening the lock-up clutch is regulated and carried out by the automatic transmission control system. nine0003

As for the GMP 5HP-19 range box, it has two whole planetary gear sets (a Ravigneaux-type planetary gear set to which a simple planetary gear is connected in series). Such an engineering solution ensured the practical implementation of the idea of ​​a 5-speed automatic transmission.

The 5HP-19 “automatic” is controlled by the ECU in accordance with the adaptive gearshift program embedded in it, which operates on the basis of “fuzzy logic” algorithms and adapts to the driving style of a particular driver. (Simplistically, we can say that the moment of shifting the box is determined by the position and speed of the driver’s movement of the accelerator pedal, as well as the value of the crankshaft speed.)

Another innovation, first used on the 5HP-19 automatic transmission, was the “Tiptronic” manual gear selection system, which was not available on the 4-speed “automatic” ZF. Visually, the new box differed from its predecessors in a two-way gear selector. (Moving the selector into the slot on the right hand side activates the manual shift program (in “+” one step up, in “-” one step down).)0057

As experience has shown, despite the novelty and technical complexity for its time, the “automatic” 5HP-19 turned out to be a fairly reliable unit. The main problem on boxes with high mileage is the failure of the GT lock. This usually manifests itself in automatic transmissions with mileage of more than 250 thousand km due to natural wear during operation of the friction lining of the lockup clutch mounted inside the GT. When a worn lock starts to slip, the ECU turns it off, thereby putting the automatic transmission into emergency mode. A GT operating in this mode begins to heat up very strongly, which only intensifies the destruction of the friction lining of the lockup clutch. nine0003

During the operation of the GT, the wear products of the lining and its fragments are washed out of the GT with a stream of ATF under pressure and enter the box lubrication system, and from there into the GT support plain bearing, which is a friction pair hub GT (“neck” oil pump drive) – oil pump hub bushing. Due to abrasive wear of the plain bearing, wedging of the oil pump bushing begins. The logical end is the jamming and “turning” of the sleeve along with the pump drive. As a result, an intense flow of the working fluid begins, which is of such a catastrophic nature that the emptying of the HMF on a moving car occurs after 30-50 km of run. nine0003

Even if the above “horror story” did not happen, an automatic transmission with a worn friction lining continues to “die”. As mentioned above, the abrasive dust resulting from the wear of the “donut” lock enters the box lubrication system and quite easily clogs the micro-holes of the lubrication channels of the three-link planetary mechanisms (TPM) of the box, thereby causing their oil “starvation”. In turn, this leads to the beginning of the “burning” of the bearings of the satellites of the planetary mechanisms. As a result, all this leads to jamming of the planetary gears, which entails devastating consequences for the box. The cost of repairing the “machine” in this case can easily exceed $ 1,500. nine0003

As they say in medicine, “it is easier to prevent a disease than to cure it”. This principle also works in relation to automatic transmissions with early GT blocking, which include the 5HP-19 family of “automatic machines”. That is why owners of cars with this automatic transmission should be ready for preventive restoration of GT blocking by about 250 thousand kilometers. A worn out friction lining of the lock-up clutch can simply be re-glued, which will later avoid costly repairs of the “machine”. The resource of the GT restored in this way is at least 100,000 – 150,000 km of run. nine0003

Qualified computer diagnostics of the “machine” will help to recognize the problem with the lock-up clutch in time. During the diagnostic process, “errors” are read, the temperature regime of the “machine” is assessed under load, the blocking operation is checked in various driving modes, etc.). In addition, a problem with blocking the GT can be suspected by an increase in fuel consumption by 0.5-1 l / 100 km when driving in highway mode, as well as by the appearance of slight vibration at speeds from ³80 km / h when driving on a highway. nine0003

Main in “hydraulics”

The failure of this electro-hydraulic valve leads to an increase in pressure in the hydraulic system of the box, which subsequently leads to the sudden destruction of the forward clutch (clutch “A”). The consequences of this are catastrophic for the box and entail its complete repair.

You can suspect a problem with the regulator by the appearance of a noticeable push when you turn on the “drive” (“D”) mode, as well as by the appearance of a “kick” when switching down from 5th to 4th gear. As in the case of blocking, an inexpensive preventive replacement of the regulator valve will avoid a total breakdown of the “machine”.

Expensive “little things”

Given the good overall reliability of the 5HP-19 box design, it still has a few annoying “sores”. For example, it may stop responding to selector movements. Usually the breakdown is a malfunction of the so-called “positioner”, that is, the switching range sensor. This sensor is installed on the “bell” of the “machine”. It is from him that the box control unit receives data on the position of the selector. Also, through this switch, the “cruise control” system, reversing lamps, and the automatic transmission relay are powered (it prevents the engine from starting when the selector is in a position other than “P” and “N”). nine0003

This is due to the design of the switch and its location in the vehicle. Due to the installation of this unit on the box body, under the bottom of the car, it is constantly exposed to the aggressive road environment. Over time, this leads to a violation of the tightness of the switch housing. From the dirt and moisture entering inside it, the microswitches located inside “sour” and fail, which stop “seeing” the position of the gear selector.

Troubleshooting is a matter of luck. In mild cases, it is possible to get off only by cleaning and drying the microswitches, plus replacing the seals of the switch housing. In the worst case, the entire “positioner” “assembly” will have to be replaced.

Owners of Audi A6 and A4 cars, as well as VW Passat B5, can create a separate problem with the electronics of the 5HP-19 box. On these vehicles, the “automatic” control unit is located under the carpet in the cabin directly under the feet of the front passenger. The block can literally be “soaked” if the drainage holes in the catchment box under the hood (where the battery is located) become clogged. In this case, the moisture will go into the cabin just in the area of ​​​​the mat under the navigator’s feet. According to repairmen, “recessed” ECUs are not so rare. nine0003

Traditionally, it’s all about prevention: constant monitoring of the condition of the drainage holes in the catchment box and additional rubber floor mats in the passenger compartment for the period of winter operation of the car are necessary.

The 5HP-19 gearbox was used on all-wheel drive vehicles, since its successful design is capable of transmitting high torque.
